Jun 18, 2011 I repaired a cracked cast aluminum power steering pump bracket a customer brought in from a jeep. Apparently they were either really hard to find, or really expensive from the wrecking yard. Anyhow, it's piece of cake to repair this with good strength if you do the right prep work before you weld, and have halfway decent TIG heat control.

Jun 27, 2007 07-04-2007, 01:15 PM. For my money, the biggest difference is ease of use. AC strikes and extinguishes the arc twice each voltage cycle; DC strikes the arc and it stays struck 'till you break it. DC is much easier to run, IMHO, especially at low end with rods like 6010.

Oct 15, 2007 A 3/32" 6011-6012 or 6013 should do fine if you have your machine set low enough and your travel speed is correct. This would be the route i would take if all i had was an A/C stick welder. I'd probably make the 6011 work because it is a fast freeze rod and you can manipulate it so it won't burn through on that thin gauge steel.

Apr 12, 2017 Generally, when stick welding aluminum, the arc length should be about the same as the diameter of the aluminum rod. Holding the rod too close to the aluminum decreases the voltage and compromises penetration. Holding the rod too far away increases the voltage but will cause porosity in the weld as well as lots of spatter.

Feb 20, 2013 They are Zinc based rods that melt at 700* instead of 1200 for Al. I got some from True Value, marketed as Oxy-Acetylene Aluminum Welding rods. I'd hoped they'd be better than the Alumiweld and Duraweld stuff everyone hates. They're not. They don't stick to anything. They melt, ball up into spheres, and roll off whatever you were trying to repair.
Oct 31, 2021 I've always used that rule for TIG welding aluminum, not sure it applies with MIG/flux core or stick welding mild steel. In fact, an 1/8" 7018 rod at 100-125a will weld damn near anything you need to (within reason)...and 0.035" flux core at 125a will do 3/16".
